What is the difference between a folding carton and a rigid box?

By Nick Wahl, founder of TWO Packaging

A folding carton is printed flat on paperboard, cut and creased, then folded and glued by machine, while a rigid box is built from thick board that is wrapped by hand, which makes the carton the everyday retail pack and the rigid box the premium gift and unboxing pack.

The practical test

Ask what the customer does with the box. If they open it once and recycle it, you want a folding carton: it is made for shelves, for volume and for filling lines. If the box is part of what they are buying, something they keep or give as a gift, that is the job of a rigid box.

Most products start as folding cartons, and that is the right call. A rigid box earns its place when the unboxing is part of the product.

Why the size limits differ

A folding carton has a floor of 0.75 inches because below that the folds tear as the carton runs through the folder-gluer. It has a ceiling of 12 inches because past that the paperboard sags and the box needs to be corrugated instead.

A rigid box has a higher floor, because hand wrapping a very small box is not realistic. It also reaches larger sizes than a carton, which is partly down to thick board not sagging the way paperboard does.

Which one to pick

For a first product on a retail shelf, a folding carton almost always makes sense. Think about a rigid box when the box is part of the experience: a premium gift, a kit, a subscription or anything priced high enough that the packaging is expected to feel special.
