Settle this before you design
Height is set by the crown, and the crown must not be touched
A structured cap is around six to seven inches tall standing, and any lid resting on the crown will deform it over a few days in a warehouse. Measure the hat standing on a flat surface, add clearance above it, and never let the flaps close onto the top. This is why hat boxes look oversized — they are, deliberately.

Packing a hat flat to reduce the box size
Flattening a structured crown creases it permanently, and steaming it back is not something a customer will do. If the range includes structured hats, the box has to be tall. Soft and packable styles are a genuinely different pack and should be treated as a separate specification.
How you actually make it
- Open the structure above and type your real dimensions. The dieline is generated at that exact size and validated against real manufacturing limits as it draws — if a size cannot be folded, glued and shipped, it says so before you design anything on it.
- Describe your brand and the AI designs the artwork directly onto that dieline — not onto a picture of a package.
- Place your own logo, barcode and any required panel yourself. The AI leaves them exactly as placed unless you ask it to change them.
- Fold it in live 3D to check it, then download print-ready files to use with any printer — or have TWOFORM manufacture it.
Questions about custom hat boxes
What size box does a baseball cap need?
Around 12 × 12 × 8in for a structured cap standing at full height with clearance. Unstructured and packable styles fit in something far shallower.
Can hats ship in a poly mailer?
Unstructured and knitted styles can. A structured crown will be crushed by anything stacked on it in a sorting network, so it needs a rigid or corrugated box.
How do I stop caps arriving misshapen?
Keep the box tall enough that nothing touches the crown, and add a light internal support if the hat can tip over inside. Padding around a crushed crown does not undo the crease.
