Settle this before you design
A folding carton cannot be thinner than about three quarters of an inch
Below that, the fold at the corner tears rather than creases, so a carton built to a standard bar's actual thickness is not manufacturable. This is why the format is a wrap plus a sleeve, or a rigid box for a set. Decide which of those three you are making before you start on artwork, because the printable surfaces are completely different.
The mistake that costs a print run
Choosing a finish that shows every fingerprint and every bloom
High-gloss laminate on a dark bar wrapper looks superb in a render and shows handling marks in a shop. Worse, if the bar blooms the pale film on the surface reads as a fault through any window. Matte or soft-touch hides handling, and if you want to show the bar, show a moulded top rather than a flat face where bloom is most visible.

- Open the structure above and type your real dimensions. The dieline is generated at that exact size and validated against real manufacturing limits as it draws — if a size cannot be folded, glued and shipped, it says so before you design anything on it.
- Describe your brand and the AI designs the artwork directly onto that dieline — not onto a picture of a package.
- Place your own logo, barcode and any required panel yourself. The AI leaves them exactly as placed unless you ask it to change them.
- Fold it in live 3D to check it, then download print-ready files to use with any printer — or have TWOFORM manufacture it.
Questions about custom chocolate bar boxes
Why can't I get a carton made at my bar's exact thickness?
Folding paperboard has a practical minimum of about three quarters of an inch per side — thinner than that and the creases tear on the folder. A sleeve at that minimum depth, or a wrap, is the usual answer for a standard bar.
Do I need an inner wrap as well as a printed sleeve?
For chocolate, yes. Paper and board are permeable to odour and oxygen, and chocolate picks up both. The wrap does the protecting and the sleeve does the selling.
What box suits a multi-bar gift set?
A flat two-piece rigid box around 6 × 5 × 2in holds four standard bars laid flat with room for a card. Rigid also survives being posted as a gift, which a shallow folding carton will not.
